Fiberglass sanding is not difficult. It is uncomfortable, and the discomfort is the thing people underestimate.
Fiberglass is exactly what the name says: fine strands of glass set in resin. Sand it and you release microscopic glass fibres. They embed in skin and itch for days. They irritate eyes and airways. They get into clothing, into your car seat, into the washing machine and then into the next load of laundry.
The two rules that change everything: wet sand wherever you possibly can, because it produces no airborne dust at all — and cover every square inch of skin, because what you do not cover, you will regret.

Why Fiberglass Is Different
Every other material in our guides produces dust made of the material itself. Fiberglass produces something else entirely.
Glass fibres. When you sand a laminate you cut through strands of glass, releasing fragments that are stiff, sharp and small. They behave like splinters rather than powder.
- On skin they embed in the surface and cause intense itching that lasts for days. Scratching pushes them deeper.
- In eyes they are genuinely painful and can scratch the cornea.
- In airways they irritate the throat and lungs. Health authorities generally treat glass fibre dust as a serious irritant, and the practical advice is the same either way: do not breathe it.
- In clothing they persist through washing and transfer to whatever you wash next.

Wood dust is a health risk you manage over years. Fiberglass is a health risk you notice the same evening — which is at least honest of it.
The Protection That Actually Works
This is the section that matters most. Do not improvise here.
Full body coverage
A disposable hooded coverall is the single best item. It keeps fibres off your skin and out of your normal clothes, and at the end you take it off and bin it rather than trying to decontaminate a shirt. Wear it over long sleeves, not instead of them.
Seal the gaps
Fibres find every opening. Tape the cuffs to your gloves and the ankles to your boots with masking tape. It looks excessive and it is the difference between a comfortable evening and three itchy days.
Respirator
An N95 as a minimum, P100 preferred, sealed to your face. A loose paper mask does very little. If you are sanding a boat hull for hours in a confined space, a P100 half facepiece is well worth it.
Eye protection
Sealed goggles, not open safety glasses. Fibres drift in from the sides, and getting them in your eye is memorably unpleasant. Goggles that seal against your face are the right choice here, especially when sanding overhead on a hull.
Gloves
Nitrile gloves, taped to the coverall sleeve. Fibres in your hands are the most common complaint, because hands touch everything.
Head covering
The coverall hood, or a disposable cap. Fibres in hair transfer to your pillow, which is how people end up itching in bed.
Gelcoat and Laminate — Know the Layers
Understanding what you are cutting into decides how far you can safely go.
Gelcoat
The outer, coloured, glossy layer on boats, baths and shower trays. It is a pigmented resin skin — usually somewhere around 0.5mm to 0.75mm thick on a boat, and often thinner on a bath. It contains no glass fibres, which is why light gelcoat sanding produces far less itch than sanding into laminate.
Laminate
Underneath sits the structural material: layers of glass matt or woven cloth in resin. This is where the fibres are. Once you are into laminate, dust becomes genuinely irritating and you are removing structure rather than surface.
Why this matters
Sanding through gelcoat is the main mistake. Signs you are getting close:
- The colour begins to look patchy or translucent.
- You start to see a faint weave or fibre pattern appearing.
- Dust changes from smooth coloured powder to something that itches noticeably more.
Stop at any of those. Once through, you have exposed structural laminate that will need re-gelcoating or filling — a much bigger job, and on a boat it also matters for water ingress.

Wet Sanding Is the Answer
If you take one practical technique from this guide, take this one.
Wet sanding produces essentially no airborne dust. The fibres and resin particles end up suspended in water and run off the surface instead of drifting into the air, your lungs and your clothes. On fiberglass this is not a refinement — it is the main control.
It also gives a finer finish, stops the abrasive clogging, and keeps the surface cool so the resin does not soften and smear.

When you cannot wet sand — grinding out damaged laminate, for example — use a sander connected to a vacuum with a fine filter, work outdoors if possible, and treat the protection section above as mandatory rather than advisory.

Note the pattern: the coarse work is dry and the fine work is wet, and the coarse work is exactly where the itching comes from. That is why grinding out a repair is a full-protection job while polishing a dull hull is comparatively pleasant.
Step by Step, Start to Finish
Step 1 — Set up the space
Work outdoors if you can. If not, ventilate hard, cover anything you do not want fibres on, and accept that the space will need a thorough vacuum afterwards. Do not sand fiberglass in a room you sleep in or eat in.
Step 2 — Get dressed properly
Coverall, hood up, respirator sealed, goggles, gloves taped to sleeves, ankles taped. Do this before you open a single pack of abrasive.
Step 3 — Clean the surface
Wash off salt, wax, polish and grease. On boats especially, old wax will clog abrasive immediately and interferes with any coating you apply later.
Step 4 — Assess what you are working on
Gelcoat only, or into laminate? Measure or probe any damaged area. Decide before you start how deep you intend to go.
Step 5 — Do any grinding or heavy removal first
Dry, with extraction, at 36 to 80 grit. This is the harshest stage — get it done and cleaned up.
Step 6 — Repair and fill
Fill damage with an appropriate filler for the material. Shape filler dry — polyester filler absorbs water, and trapped water under a coating causes blistering later.
Step 7 — Feather the repair edges
Blend outward in a wide, gradual taper at 120 to 180 so there is no step where repair meets original. A ridge you can feel will show through paint or gelcoat.
Step 8 — Switch to wet sanding for the fine work
From 220 upward, wet sand with a backing block. Keep the surface flooded, rinse the paper often, and change direction 90 degrees with each grit so you can see when the previous scratches are gone.
Step 9 — Wipe and inspect constantly
The slurry hides progress. Squeegee and look from a low angle. On gelcoat, watch for any change in colour or translucency that warns you are getting close to the laminate.
Step 10 — Rinse everything thoroughly
The surface, the surroundings, your tools. Fibres left on a surface get disturbed later.
Step 11 — Dry fully before coating
Water trapped under paint or gelcoat causes blistering. Give it proper time, and blow out any seams or crevices.
Step 12 — Polish or coat
Either polish the gelcoat back to gloss, or apply your primer and paint system.
Boats, Baths and Body Panels
Boat hulls — restoring dull gelcoat
Gelcoat oxidises in sunlight and goes chalky. Often this needs no real sanding at all: a cutting compound and a polisher restore a surprising amount of shine. If it is badly oxidised, wet sand at 800, then 1000, 1500 and 2000, then compound and polish.
Be conservative. Gelcoat is a finite resource — every restoration removes a little, and there is only so much there. Start with the least aggressive approach that works.
Boat repairs
Damaged laminate is ground out to a wide taper, new glass and resin laid in, then faired and re-gelcoated. This is the itchiest fiberglass work there is. Full protection, extraction, and let each stage cure fully before sanding.
Baths and shower trays
The gelcoat here is often thinner than on a boat and there is far less margin. Scratches and dullness can usually be wet sanded and polished out, but go very lightly — cutting through to the laminate in a bath means a repair kit and a colour match, which rarely looks invisible.
Car body panels and kit cars

Surfboards and small craft
Very thin laminate over foam. This is delicate work — a moment’s inattention goes through the glass into the foam. Hand sanding with a block and a lot of patience is the norm.
Cleaning Up Afterwards
This stage matters as much as the sanding, because it decides how much you itch.
- Rinse the work area down before you take anything off, if you have been wet sanding. It washes loose fibres away rather than letting them dry and become airborne.
- Peel the coverall off inside out, so the contaminated surface ends up inside. Bin it.
- Keep the respirator on until the coverall is off and bagged.
- Rinse in cool water first. Cool water closes pores and flushes fibres off the skin. Then wash normally.
- Do not scratch. Scratching pushes fibres deeper. If skin is itching, a cool rinse and a gentle wipe with a damp cloth works better. Sticky tape pressed on the skin and lifted off also removes surface fibres.
- Wash work clothes separately, and run an empty rinse cycle afterwards. Fibres transfer between loads and will itch you from a shirt you never wore near the boat.
- Vacuum the space with a fine filter — never sweep, which throws fibres back into the air.
Polishing Gelcoat Back to Shine
Wet sanded gelcoat looks flat and dull. That is normal — the gloss comes from polishing, exactly as with resin.
- Cutting compound on a foam pad with a polisher at moderate speed. This removes the fine sanding scratches.
- Finishing polish to refine what the compound left.
- Wax or sealant to protect the surface and slow future oxidation.
Keep the polisher moving and the speed moderate. Gelcoat can be burned by heat just like paint, and a burned patch means going back to sanding.
On a boat, plan to re-wax annually. Oxidation is caused by UV, and wax is what stands between the gelcoat and the sun. Doing that consistently means you rarely need to sand at all.

Try polishing before you sand
Dull gelcoat often responds to compound alone. Sanding removes material you cannot replace, so make it the second option, not the first.
Use a guide coat on repairs
A light dusting of contrasting spray paint over a filled area shows every low spot as you sand. When the guide coat is gone, the surface is flat.
Keep two buckets when wet sanding
One for clean paper, one for rinsing. It stops grit from a coarse sheet contaminating your fine paper.
Work in sections
Fiberglass work is tiring in full protective gear. Small sections completed properly beat a whole hull done badly because you overheated in a coverall.
Buy coveralls in a multipack
They are disposable by design, and trying to make one last across several sessions defeats the point.

Pressing packing tape onto skin and lifting it off removes surface fibres surprisingly well if some get through.
